    Forging Wheel
    The forging wheel ;is created from a heated aluminum bar, which in its turn, is pressed at different steps by an 8000 t. press. Thus the wheel develops its rough cylindrical shape. The channel is then stretched using the flow-forming process, a technology used to stretch the material in the same direction. As a result, the granular flow of the aluminum is aligned even at the most critical points of the wheel. This ensures much greater support of the working loads. The wheel is then exposed to heat treatment so as to improve its mechanical properties.

    A forging wheel is manufactured from a billet or a large square piece of solid metal. The billet is heated to extreme temperatures and pressurized to take its shape. This thermal cycle process causes forged wheels to be stronger than cast wheels due to grain refinement. Consistent forging makes for stronger structural integrity with less material compared to a cast wheel, however, the process costs more, rendering forged wheels the more expensive option.

    Forging wheels offer several advantages. The manufacturing process results in a stronger wheel by eliminating cavities, porosity, and shrinkage. Due to their tighter grain structure, forged wheels are also mechanically stronger, ensuring better wear resistance over time. You also get better performance and handling because of this process.

    Draft Gear
    Outside of Western Europe, the majority of freight vehicles are equipped with knuckle couplers rather than hooks, screwcouplers, and buffers. While this system offers strong coupling between vehicles it provides little impact protection, particularly during train formation, and does not protect the freight from snatch forces when the train is running. Each coupler normally incorporates an energy absorption unit known as a draft gear. The majority of draft gears are equipped with steel springs, or rubber, combined with friction wedges to absorb and dissipate the energy.

    The conventional draft gear ;is not an efficient absorber of energy and although it is large and heavy it only absorbs a small amount of energy 83kJ. Oleo has developed a hydraulic draft gear that offers 407kJ which is almost five times the energy absorption capability of a conventional draft gear.

    Forging has long been used in the manufacture of draft gears. This is particularly true for the production of gear blanks, which would subsequently be cut/machined into the final desired configuration. Gear blanks have been produced by open-die forging, closed-die forging (Figure 7), and hot upset forging. During the past 35 years, there has been considerable research and development aimed at producing near-net or net-shape gears by precision forging. Today, draft gear parts (forged) requiring little or no finish machining are commonly used in the automotive, truck, off-highway, aerospace, railroad, agriculture, and material handling industries, as well as the energy and mining fields.

    The 4.5 kg (10 lb) gear was forged from 8620 steel billet 75 mm (3 in.) in diameter by 124 mm (4.9 in.) in length. An energy level of 353,000 J (260,000 ft · lbf) was needed to forge the gear in one blow at 1230 °C (2250°F). The web on the gear was forged to final thickness; the teeth were forged with 0.51 mm (0.020 in.) of stock for finish machining.
